I decided to make some carbon doors for my Noble... unlike the rear clip that was a self made buck to my own design, this time I stripped the original and took moulds of the inner and outer so its effectivelly a replica of the stock part but in carbon.... 

Also turns out it will be significantly superior as when releasing the moulds from the buck I discovered the standard door edges are made from P40 and filler so the original moulds must have been terrible.

For this part I wanted it strong with some crash protection (unlike original) so on the outer skin I used: 
200g carbon
650g carbon
3mm soric
210g Carbon/kevlar
210g Carbon Kevlar

Inside skin hasnt been pulled yet but will not be as heavy as the outer skin so I plan:

made the inner door panel... pretty complex shape and I wanted the carbon weave to be perfect so I can laquer in visable insides and thus fuel my carbon fettish Smile

Everything went wrong on this panel... first I discovered the vacume dial wasnt working (blocked) I then damaged it trying to fix it so had to do the vacume blind... the bag clearly had a huge hole/holes... I also couldnt get carbon to lay into all the corners without voids.
Sooooooo, i pulled a vacume anyhow, I moved the carbon around as best I could to ensure no voids in the parts of the panel on display and not hidden by the leather door panel... I then put the resin in.
After this things really started to go wrong, there was an area that the resin wouldnt go, so I tried swopping the resin input and vacume with no joy just more mess... I then cut the bag and added a resin feed in the dry area, this wouldnt seal due to resin spillage, I then tipped and entire pot of resin all over my carpet (yep doing it in one of my spare bedrooms lol)... I finally managed to get some resin in only to knock the entire mould off of the stool it was resing on cue 2 pots of resin all over the part... Oh and one of the pots nearly caught fire due to it curing with a huge amount in pot for too long.
Releasing the part gave me blisters due to 5-10mm of resin covering the bag in places.
Amazingly the part looks great in the places I needed it to and whist there are voids they are not in places that it matters and all the fabric is wetted out... in fact the part is significantly stronger than I need.

I find it refreshingly cool that when youre projects screw up they still come out ok in the end!! Wish mine could come out the same.

a 6kgs saving is not to be sniffed at!!

And you now know that you could use less layers and still have a door at least as stiff as the original. so you could potentially make yourself some superlight ones then sell on the heavier ones.

not sure how it all relates, but my 25 years in auto collision repair tells me the makers have door intrusion beams. they are mandated for safety reasons and thats all fine. many are very lightly made and i guess they work as advertised LOL
my idea is-- if you had any inclination to add them, you could and just bond it in. not sure how CF does in a crash, SMC (sheet molded compounds) shred and splinter upon impact.
 when CF is impacted i bet it is like a ba-zillion (yes an actual scientific notation term Tongue  ) knives and razor blades scattered in all directions. extraction, self removal even from a car that is damaged with CF has many cut and stab hazards. keep some good gloves handy Smile

The noble is a low volume car and here in the UK, low volume cars and kit cars dont have to apply with the same EU type approval as mass produced cars.
