Wow, where to start! I've got loads of questions.

First, are you local to MAN (Kippax)? I'm hopefully calling in next week, introduce myself, as I've a Rush, partly built, on axle stands, which I need to finish.

Fusion 360, are you running the 'Enthusiast' license? Thinking about getting it as I happen to have access to a full CNC machine shop, inc an AXYZ Router, with a work table of 1.5m x 1.3m (will do a full 8'x4' panel in two bites).

I'm looking to cut some moulds on it, so very keen to learn more.

I also want to make the nerf bars out of CF, incorporating an LED strip for the indicator, whilst also providing some front aero (wing profile). Possibly wanting to look at an active system which adds more downforce when turning in.nthis would also incorporate a huge wing on the back (Duncan Cowpers Rush).

Loads of ideas, but seeing you actually making these parts just makes it more tangeable an idea.

Amazing work, I think I've just found motivation to get my garage sorted out!

I love Fusion 360 too. I'm currently using it for designing various components for my Marcos Mantula. First parts were 3D printed throttle body adapters for my V8.

Next stage will be the air conditioning housing which will be in carbon fibre. Your work is a great inspiration for me.

David, this topic has been really useful as it covers a lot of things I am keen to make for my car.

When you made the mould for your front wings, how did you extend them to create the flange round the edge? It's one of the things I've not yet quite worked out the best way to achieve it.

Did you find the layup stiff enough? I was thinking of using 5 layers of 200gsm twill, as that's what I've got to hand at the moment.

Hi OliilO,

Really pleased this thread has been helpful to you. Looking back I didn't take any pictures of adding the flanges to the edge of the wheel wing.

To create the flange around the edge I hot glued some fluted-signboard on the underside of the wheel wing all around and then filled in the edge where the fluted sign board meets the wheel wing edge with some flitting wax.
This is a standard method for adding flanged to an existing part that is going to act as the pattern/buck just make sure the flange is a nice size minimum of 4 inch

Have been doing some glass fibre test pieces on a couple of hefty aluminium moulds in preparation for a cold air intake and some carbon fibre plenum parts.



Next for the carbon fibre intake and some 2 1/2 inch intake carbon tubes using some longer stainless steel tubing Cool





BTW Ian Mantula I really enjoyed reading you're blog, so you live on the Isle of Wight I will have to drop by next time I'm on a camping holiday over there
