Hi all,
I've got a hardtop for a lotus exige I'm trying to take a mould from, I've painted the roof in 2k paint, however after sitting around for a while there was some minor damage (large paint chip) requiring filler to correct.
My question is can I just Polish the filler with the rest of the roof before taking a mould? I don't mind having to Polish up the mould surface later on I'm just not sure if it will release properly using release agent.

It will affect the surface, yes. How much refinishing the mould needs will be determined by how well you can spray the PVA, but even the best coating will need a little bit of refinishing. PVA tends to run and fisheye worse than paint, so as FLD said you want to spray several light mist coats initially and let it dry completely between each. You can then spray heavier coats, but be careful not to try to load it on as heavy as you would a paint - it will run!
Anywhere between a 1-1.4mm tip will work well, regardless of the type of gun you use. It won't really orange peel like paint, so it isn't too important. I would generally recommend a 1.4 over a 1mm, as smaller tip sizes can mean you don't get enough fluid out and it starts to dry before it hits the surface and you get a dusty effect happening. But this isn't very likely unless it's hot weather and youre using a small gun etc.
