I can't understand why the Rohacell would be crushed and smashed. Is this after an impact or just after fabrication? Also, if you're getting delamination between the prepreg and the Rohacell this is also a problem which shouldn't happen. However, if you're now set on a course of Aluminium honeycomb then it would be worth concentrating on making sure this goes correctly and that you do not run into the same delamination problems. If you do need adhesive film then we have our XA120 which has excellent bond strength to aluminium (and aramid) cores and is available from stock. It's not listed on the website yet but our sales team can help you if you need some.

Under normal conditions it's quite unusual for aluminum to corrode like this. Or are you referring to the possibility of galvanic corrosion once you have combined the aluminium and carbon fibre into the finished panel? - If this is what you mean then although galvanic corrosion is a consideration in high risk environments (such as helicopters subject to sea-spray) it is highly unlikely to be a problem in the environment (and service life) of a formula student car.
