I know usually resin is cast into silicone moulds but we would be looking to cast into an aluminium mould, can you advise whether this would be viable or maybe it causes problems such as bonding to the aluminium etc..

It's possible, you would just need a release agent. However it depends on how rigid the parts are, as if everything is very rigid then you will still struggle to get the parts out.
