Not a video as I'm a bit camera shy but a step by step guide with pictures.

How to make a Custom Boot/Roof Spoiler

Most of my work is "one off" parts to customer specifications, so I have to make the part from scratch.

I started this project by using Foam Insulation Board (Kingspan) to form the part. A 2400mm x 1220mm x 25mm sheet is around £25 from Builders Merchants/ DIY Stores.

The foil simply peels off leaving the foam which is very easy to cut/shape/sand.
For this project I started with two 1220mm x 200mm strips back to back giving me the required 50mm thickness.
Because the boot lid was curved I taped the first strip to the boot lid with gaffer tape then bonded the second strip to it with a thin layer of "bog" (body filler)
Once the bog is cured the foam will retain the curve of the boot lid.
Now I start shaping the foam to the required profile/shape.
Once I have the shape I seal it with a coat of resin.
Next cover the foam with a layer of 300grm CSM. 
Now I skim the whole part in bog and sand back to a nice smooth finish.
Once happy with the shape/finish I lay up 2 additional layers of 80 grm CSM.
I now have a strong lightweight GRP/foam part.
I then apply 3 coats of high build primer. (this should be enough to level the surface, depending on the primer used)
At this point I can either paint and finish the part or polish the primer and make a mould from it.
Hopefully this will encourage people to have a go at making something from scratch as well as reproducing existing parts.

Nice cello build using wet layup vacuum bagging. Notice caul plate or should I say intensifier in kneck.

You  get a good shot of a very simple oven made out of insulation bd.
