Blackndecker, it's a space fram chassis with a fibreglass tub bolted on originally, so there is no need to cut anything away on the car

This is such an inspirational thread. It gives me the motivation to tackle my ultimate goal...to make a cf one piece front end incorporating all my custom parts:




I plan to vacuum infuse the part and wonder if my Gast pump is up to the task? It's an oil less pump that maxes out at 26 mmHg. Is this sufficient for such a large project?

I wouldn't even use that pump for a small job, I wouldn't use a pump that can't pull at least 29mmHg. Are you sure it's the pump letting you down and you don't have a leak?

Any EC staff, or Andy, willing to have a crack at estimating the material requirements for a job like this? I've just been asked by a local race team to have a look at building a roof for their Lotus Exige Sport 240 track car, which I believe has a similar bolt in setup to this. I will obviously need to work out the requirements exactly when I go see the car, but for now I'm just getting an idea of the material costs.

There never is any simple way to estimate costs. 

You have to do the maths.  In essence think of your mould in terms of surface area of the part and flanges.

You then need the number of layers of carbon, core etc,

calculate the resin usage here: http://www.talkcomposites.com/11/Resin-infusion-resin-usage-calculation

Then add your consumables to get a rough material cost.

Thanks for the reply Warren. That is exactly what I will do when I get the chance to see the car and measure things, I just like to have a rough idea in my head before I go do quotes but I'm operating with no real idea on surface area at the moment. No big deal, I just like to be organised. 

I did manage to find pretty much exactly the same job has been done by Nitron in the UK. Looking at their pictures, it looks like it will actually be closer to a bonnet than what Andy has done here anyway.

Sorry for not seeing this earlier, got married and thus was a little busy Smile

Id estimate its cost me in materials around £10k to do my entire car, that includes the mould materials, consumables and 'learning' curve errors... and included in that a small stockpile of materials left over to make more parts.

to make the front clam for my car from the now existing moulds it cost me around £700, but it takes 3 days min before trimming, lacquering etc etc.

The mould process and material is actually the most expensive part

I've had a look at the car I'm doing now, starting the job next week most likely. Luckily the Exige roof is not as big a job as this, it is really more of a bonnet. Will be a 2 piece mould with an inner and outer skin. Surface area is roughly 1sqm, so not very big either.

If it helps I made a VX220 roof.  I have the mould for the inner part which may be similar.
