I always do it with PU- expanding foam...the stuff you can get in you DIY store to insulate your windows and so on...not sure if I made myself clear?

Cheers Matthieu.  I needed to get on with it so used hot glue and it's absolutely fine, rock solid in fact.  I've been hand shaping a motorcycle fairing and whilst I now have the rough shape I want, there is no way the sides can be matched due to the angles so I'm going to have to get it Cadded then build it from profile plates etc Pinch

the problem with hot glue is that if you need to sand into it, because it is much denser than the foam it will be hard to sand the area where the glue is without leaving a ridge.

Thanks Lee, it's ok though, it won't be sanded, it's nowhere near that area. The shapig I was doing was for a rough prototype, I have that now, just need to find a suitable guy to CAD it up for me and produce some profiles so I can make a proper symmetrical pattern.
