Aluminum Hex Corecutting

Can anyone tell me the best way to cut aluminium core? We use water jet to cut core and CNC machine to mill it. But i was looking for a manual method. I have tried desouter (diamond) cutter but it simply melts down the metal. I have also tried bandsaw cutter which gives a good finish but very difficult to control the tolerances.

Any Brighter Ideas??

One method I have used in the past is to clamp the core between two pieces of thin (3-6mm)  MDF. You can then mark out the shape you want onto that and cut it with a jigsaw or bandsaw. Cutting through the MDF and the core at the same time stops the blade wondering.

The problem in fibre board or Dam to cut through in bandsaw is that it aint feasible for high production rate. I might need to use lots of MDF for each of the aluminium core to be cut.

Are you cutting the same sized pieces? If so cut the MDF to size and use it as a template. Using the edge of the MDF as a guide for the blade. Just an idea that may be worth trying.Smile
