Hi, has any one used wax sheet when making molds e.g. making a cover for a part. 

after applying wax sheet to the part I applies some wax release hoping after several wax applications and polishing i will apply PVA but for some wired reason the wax reacted with the sheet and caused it to become sticky and gummy which ended up messing the smooth texture of the wax sheet Sad, has anyone had this experience and how did they overcome this issue, lastly maybe my work flow was flawed in a way and it will be great if you could point me in the right direction and share the correct steps you follow leading to a perfect mold.

If I'm understanding everything well, I'm not sure paint will bond well on aluminium foil, pollishing it will rip it in pieces I guesse... just giving my opinion on what I understand BigGrin

High quality ally tape is just very thin aluminium so can easily be keyed up and Painted just like any other form of aluminium.

If you're careful with it and don't go crazy, it can be sanded to give a level surface, still has the rough surface but you can't feel ridges. I use this method to to seal foam plugs with good results
