Good work so far..

The subframe would be my only worry. I made a one piece fuel tank and monocoque seat unit for an Aprilia RS250. It is very strong but not sure about shock loads from impacts being sustainable. I would look at making it overkill and adding a core to add some extra stiffness and possibly get a simple alloy subframe made to embed into the part when you make it. It will have a hard life and as you only have limited experience with composites there is a temptation to make it too light you should look at ways of making sure it will be strong enough.

regarding the 4 mounting points for the frame mounting, I would have some machined, in a shape that distributes the load out onto the flat sides you are adding to the frame in Carbon.   Consider welding alu- "eyelets" on to flat pieces of aluminium .. 

Also, I would certainly make this as a sandwich with either Soric or 3D core --  You can then "overengineer" without adding too much unneeded weight -

I would also consider adding at least one layer of Kevlar /CF mix cloth in the "stack"  Just to make sure of keeping even a broken subframe mostly in one piece

Thank you for your advices and conserns. This is my main concern also, to make it as strong as I possible can. Weight is not a matter at all this time, the aluminium subframe weights 1.4 kg which is already very light for my beliefs. The first part could be a lot heavier than the original one, but I don't care at all : ) Also I know that this project could be a little bit out of my abilities and qualifications, but I would  like to give it a try even if I fail. The problem is that the motocross use is really very hard on every part of the bike and all the parts (even the frame) should considered disposable at a given time.

Thank you for your valuable advice. I am thinking something like this for the 4 mounting points, 2 semi-bushings sliding into each other :

I have plenty of soric that I have used it only to add more thickness in some  small areas of some parts I have already made. So I am already detirmined to use it in full scale for the subframe.

I have never use kevlar or mix fabric (except a carbon/titanium wire fabric once). But it is a very good idea and I will follow it.

Any recomentation for the fabric stack? In some places it has to be extra thick in order to meet the mounting points of frame.

It is simple: all the barriers of the moulds are made with 'polypropylene fluted signboard' that is glued behind the plastic parts with hot glue. I have keep only this photo :

Then you can joint the pieces with release tape (green tape) and the voids with filleting wax (yellow material).
